Bafang BBS02 vs BBSHD: which DIY kit to convert a regular bike?

The context: converting your bike to an e-bike

For €600–1200 (kit + battery), you can transform any bike with a standard bottom bracket shell (BSA 68 mm) into an e-bike. Bafang offers two kits that have dominated this DIY market for 10 years: BBS02 and BBSHD.

Warning: we're talking about kits that are not certified as EU e-bikes. The BBS02 can remain legal under conditions (250 W nominal + 25 km/h), the BBSHD is inherently out of spec. Read the legal section at the end of the article.

Key differences

### Torque — the decisive factor

  • BBS02 → 100 Nm: sufficient for urban climbs, hilly commuting, moderate gravel
  • BBSHD → 160 Nm: necessary for cargo, child trailers, sustained steep climbs

On flat ground or moderate slopes, you won't feel the difference in normal pedalling. The difference shows on steep climbs or heavy loads.

Heating The BBS02 is known to overheat during prolonged use >75% of its power (for example, long climb in boost mode). Above 90°C internal temperature, there is progressive torque loss. The BBSHD has 40% greater thermal mass and tolerates prolonged effort better.

### Bottom bracket compatibility Both kits require a BSA 68 mm or 73 mm (standard English threaded shell). Incompatible with:

  • Press-fit (BB30, BB86, BB90)
  • T47
  • Italian (rare, 70 mm)
  • BMC 89.5 mm

Check your bike before purchasing. If you have a press-fit, you can fit a threaded adapter but that adds €25 and requires work.

Installation — required skill level

Average DIY level: possible with patience. The steps:

  1. Remove original crankset — crank puller (€15)
  2. Clean bottom bracket threads — fresh grease
  3. Insert Bafang motor — motor cover fastening (special wrench €30)
  4. Wire display, speed sensor, brake cut-off lever
  5. Connect battery to frame (water bottle mount or down tube)
  6. Configure via Bafang Config Tool (USB)

Expect 3–4 hours for a first installation, 1 hour for subsequent ones.

Required tools:

  • Crank puller
  • Spline wrench for Bafang motor cover (sometimes included)
  • Crosshead screwdriver
  • Wire stripper
  • Multimeter (recommended for diagnostics)
  • Blue thread-locker (Loctite 243)

Legal framework in France/EU

### What IS LEGAL:

  • BBS02 limited to 250 W nominal + 25 km/h cut-off: can remain a legal e-bike (R.311-1 special case for conversion kits). Must comply with EN 15194.
  • CE marking + kit declaration of conformity
  • Permanent front light / rear light

### What IS ILLEGAL on public roads:

  • BBSHD: inherently >250 W, therefore outside e-bike rules
  • Unlimited BBS02 (speed >25 km/h or power >250 W)
  • Any kit without CE marking / EN 15194

### Consequences if stopped by police

  • No insurance (uninsured motorised cycle)
  • Fine up to €30,000 (R.317-8)
  • AM licence required
  • Motorcycle helmet, registration plate, number plate

Honest recommendation: if you want to stay legal, buy a manufacturer e-bike (Bosch, Shimano, Bafang M510). A BBS02 kit on a private bike remains legally fragile.

Lifespan

  • BBS02: ~15,000 km in normal use (internal reduction gear wears)
  • BBSHD: ~25,000 km (more robust mechanics)

Replacement reduction gear (~€25) for both. It's the only regularly wearing part.
